T25 engine conversion but revs are too high.. please help

I have a Mk3 Golf engine 1.9 TDI (engine code 1Z) in my 1988 T25 Multivan.
It runs well but at 80 kph revolutions are up to 3000 rpm.
Revs are quite high throughout the gear range.

I am trying to find out how I can sort this out, at 80 kph revs should be just under 2000 rpm. How can I achieve this?

Do I need to uprate the gearbox? If so how can this be done?

Can I use any other gearbox? If so which one can I use?

please help me with this...

Either fit bigger diameter rear tyres to bring the revs down or upgrade the gearbox with different ring and pinion and highter 5th gear (£500-£1000 sort of price).
What code gearbox in in your multivan already?

2.1 petrol 'box will go some way to sorting your probs but you still might need to fit a different 5th gear ratio to it.

as above i have a 1z tdi in my split with a weedle 0.70 top gear and 4.57ring and pinion gives about 80kmph with my small rear tyres (205/50/16) i wouldnt recomend going for that taller top in a t25 due to weight, bigger wheels & tyres will help and are the cheapest option im assuming your van was originally a 1.6td with those ratios? the tallest 5 speed box is the aap from a 2.1i wasserboxer van get one of those with the tall rear tyres and your set my old t25 had 18" rims with big tyres and a tall petrol box and would do 120kmph at 3500 rpm and 40mpg

Thanks for your replies... I've been waiting to see if others said anything else...

Yes it was a 1.6td

The tyres sounds like a good idea, I was thinking of changing them as they are 15'' and far too small... can you go upto 18'' never would have thought that...

Yeah, the TD-boxes revs out the engine pretty fast. I'm changing to a new AAP-gearbox in my pickup and a I have tyres just a few percent bigger than standard. That is with the same engine, 1Z.
If you have a 4-speed box, the gear shaft doesn't fit right away if you get a 5-speed box (I'm making a wire based stick anyway). The 5-speed boxes are a little bit longer, the gear switching mechanism is therefore closer to the front with 5-10 cm. It's not a big deal to cut the switch shaft and make it fit, so a replacement box is not very difficult to put in.

your first port of call is a a petrol gearbox, try to find one with the higher ratio differentials
next step if that doesnt sort it (which it wont) is bigger overall diameter tyres be-careful of falling in to the trap of removing 14-15" wheels with 80profile van tyres and fitting 18" wheel with 40 profile tyres as your overall gearing wont be altered by much or could even go the wrong way!!! i had a petrol gearbox in my old 1990 t25 with a 1z audi 80 tdi motor and 245/55/18 tyres it would do 80mph easily without overreving the engine and did 40mpg on a run

p.s. i take it you have the correct alternator on the van if you have the internal fan type (standard on the 1z engine) with the t25 diesel clocks the engine speed will read loads higher than true revs this can be adjusted against a true reading with vag-com or the like by turning the tuning potentiometer on the rear of the rev counter
