Well, I found an error.

I had a bit of an oil leak. Couldn't really find out where it came from.

But then yesterday, I crawled under the bus, immediately after a 30 km drive. I noticed a trail going up along the gearbox....

tight spot, but took some pics to try if I could see something:

Pic if what is now the top of the gearbox. The green cap is used to cover the breather hole, which is drilled in the old draining plug.

Unfortunately, I made the breather way to big, so oil is splashing out. I really underestimated how much splatter there would be. you can see the oil between the ribs of the box.

luckily, this is a simple fix. I just have to alter the breather hole. Think I am gonne use a small hose.

glad I found out now, it could ruin the gearbox. I am also gonna ad some gearbox oil. think I may have lost a couple dL.

I still have to properly fix gearbox breather. other than that, the bus has done well last weekend!

short camping trip, about 2 hours from our house in a lovely village. Bit of biking, canoeing etc... That was just wonderful. 120 kph on the highway no problem, although it won't go really faster which I find strange.

Any way, on the way back I got to test the cooling system. Heavy traffic due to an accident:

The temperature slowly went up and up and up but not too high. Although I am not sure the fans came on or not. I need to install a light which will go on when fans rotate. Now I just don't know but anyway, heacy traffic, about 27 degrees celcius.... no problem!

Today I got a lot done. I never knew that the breather for the box was a common issue with this conversion, and nobody bothered to tell me over here...First I had e thin hose but that is no good as a drop can close of the breather and is then easily pushed out.

This is what I made now:

I also removed the steering pump. The tensionor for the timing belt is excellent for this. Fits right in the spot of the lower bolt for the steering pump. Using a couple of washers put it exactly in line with the other pulleys. Runs very smooth!

And finally I noticed my engine mount is hitting my sump!!! I feel lucky I saw it cause I dont think this would have lasted for another 1000 km.

Dont bother all the oil. Just gearbox oil from last camping trip. Silly me had the faulty breather ending up right on top of the engine... what a mess!!!!!
I cleaned it today, hoping it will stay dray now!

Maybe I should have made it more clear that the gearbox oil is a problem on the flipped box, good job on the pipe and catch tank you have made. I also Like the idea for the steering pump replacement.

Haha, don't worry mate. This forum has been a great help.

But indeed, from your remark I didn't get that the a leaky breather was actually a common problem when you use the drain plug for a breather.

last week I googled something like 'flipped box passat gearbox oil breather' and ended up on the brickyard where there is topic about this. That is also where I got the Brillo idea (the steel in the filter).

I think, if I would do it again, I would look at the internals of the gearbox and drill a small hole in a spot where there are no gears turning really fast and pushing oil out.

Glad you are getting sorted. Have you wired up your reverse lights to the wiring on the gearbox ? Can't seem to get mine working.

I just figured out yesterday those wires were leaning on my exhaust... burned a bit now :-)

One thing that can happen when you install a TDI, is that your turbo might fail...

on the way to Italy...

which means you have to be towed home cause you loose faith in the van very quick...

and instead you have to book a last minute to the Greek island Rhodos, which was wonderful!

pics of the bad turbo. Did I just have bad luck that it happened to fail on this particular moment, or dit I do something that caused the turbo to fail...

If you'd have read my thread you'd have known about the breather, talked about it ages ago... ..

Gutted for ya dude Sad .. where abouts in Italy were you headed for?
We just got back from near Jesolo ( about 40km from Venice..

Hope you get it sorted soon

haha no worries, I did read about the breather. But I can't find a solution here. And I thought it wouldn't be a big problem. But it is.

On the faulty turbo... I had a feeling it wat failing, that is also why I made the film when it made a different noise. BUt still we decided to go to italy.

We choose the route so we would pass my parents, about an hour from my house. It popped 20 km before their house, so was an easy tow and I tucked it away so we could go to greece.

Don't feel gutted for me, spending my time in lovely weahter on a white sandy beach! I had the best holiday!


Searching for a replacement turbo now. Going for the 130 or 150 bhp version!
