Could also be a bad earth on the subaru wiring. Do you know where the subaru loom is earthed?

whats the headlights / /Stock VW electrical components doing whilst the fans are cycling?

I mean is this electrical problem isolated to the Subaru conversion?

Thanks again for the suggestions.

The battery is fine, that's been on charge over night and is performing as it should.

Today I've replaced the relay that controls the fans, the ignition relay and the fuel pump relay. It's still going bat poo, so I can only think it's whatever's sending signals to the relays, the ECU?

I've also realised the fuel pump is not coming on with the ignition. I've had it on by running a direct feed and also by shorting across the fuel pump relay plug. When doing this and turning it over ive managed to create some pretty impressive backfires so I can only assume there's a spark and fuel. Could the timing be out?

Either way it's still throwing the fans on and off. I have fed the fan direct to the fused power supply to them. They won't come on unless the ignition is on too. If I feed them direct with the ignition on they still flicker on and off!

Keep the suggestions coming!

Have you an immobiliser?

Are your fans ecu controlled?

The only way the fans will fire as as follows.

The engine is up to temperature and the temperature sender tells the ecu to fire the fans to cool the coolant.

The ecu temperature sender is faulty, and will fire the fans as it has no signal from the sender just incase.

The system is in test mode.

SOOOOOOOO,

Try removing the plug from the ecu temperature sender and let us know thee result.

Do you have the test connectors? Do you know where/what they are?

Obviously ots hard without knowing the history/ or who sorted your working loom. Some people for what ever reason decide they know better then Subaru and chop out the ecu test connectors for some mental reason.

Firstly, thanks again for the help and suggestions.

There's no immobiliser on the van, not sure if this has been coded out of the ECU if there was one originally.

I managed to steal an hour or so this afternoon with the van inbetween various weekend family stuff. From what I can see the fans are wired straight from the ECU into a 4 pin relay. This is then triggered by the temp sender in the cap of the header tank. Even with just the wire from the ECU connected the relay is clicking off and on.

As part of my untangling my loom and pulling all the cable ties etc out for access I had another look at the alternator. I am only using two of the four outputs from the multi plug on this. One is the battery positive and the other is the ignition positive. I'm not using the charging light output. Is this needed to throw back some kind of resistance?

I don't really understand how the test connectors work, as in how would I know if they are connected and can I connect something to them to read the output?

What I'm also struggling to get my head round is the lack of power to the fuel pump. Surely this should be powered with the ignition on, or would it only run on demand as the ECU sees fit?

Also I'm not sure if I mentioned previously, but the van was running lovely until it totally died of all power on the M6. This leads me to believe something's failed.

Thanks again, Phil

Just dawned on me, that will be the level sensor on the header cap!

I've just had half an hour on it with my old man.

All the earths from the ECU are testing fine for continuity.

The voltage tested at the fans is up and down, but only a relatively low voltage averaging about 2-3 volts.

With the ignition turned on and the engine not doing anything (the fans still doing their crazy stuff) the plugs are randomly sparking.
